What loading capacity means for freight economics

Freight rate comparisons are more useful when the capacity constraint is understood. A carrier may quote a fixed price for a truck, yet the usable load depends on both geometric loading space and the safe payload available for that movement. This calculator turns a quoted truck trip into a maximum homogeneous-carton count and a cost per shipped product unit. It can help a finance or dispatch team compare carton revisions, freight quotes and pack quantities before preparing a shipment plan.

The difference between cubic fit and weight fit

A cargo bay can accommodate a certain number of carton positions, but weight constraints may reduce the loaded quantity. For example, if 400 carton positions are theoretically available but the permitted load divided by packed carton mass allows only 350 cartons, the weight limit controls. The reverse is common for light but bulky consumer goods. The tool reports the geometric slots, weight-based limit and final carton count individually so that the reason for a binding constraint is visible.

How the six orientation search works

A rectangular carton can be placed along the vehicle axes in six unique permutations of its length, width and height, although equal dimensions can make some permutations equivalent. For each permutation, the model divides the usable vehicle length, width and height by the corresponding carton dimension and takes whole-number floors. Multiplying the three counts gives a rectangular stack capacity. The orientation yielding the largest theoretical count is selected. This is a transparent axis-aligned grid model and not a mixed-layer optimisation engine.

Why gross outer dimensions matter

Enter packed outer-carton dimensions, not the size of the product inside. The external carton has tape, corrugation, inserts and potentially bulging flaps. Pallets, dunnage, straps, forklift access and wheel arches also consume space but are not captured unless the user reduces the entered usable bay dimensions. A technically attractive model output cannot override a real load plan. For a palletised movement, calculate the actual pallet footprint and stack height separately, then use vehicle geometry that accounts for pallet and securing clearances.

Understanding reserved height and payload

The height reservation input removes an explicit percentage of clear internal height before cartons are stacked. For example, a top clearance for restraint or roof obstructions may reduce the stack from six layers to five. The payload input should be usable cargo payload after accounting for truck tare weight, fuel, body, crew and any other load affecting certified limits. The tool is not a weighbridge and does not estimate axle loading; a vehicle can breach axle limits even when its total cargo mass is below the nominal payload.

Worked example for a homogeneous carton

The sample vehicle bay is 600 cm long, 240 cm wide and 235 cm high. Identical cartons are 60 × 40 × 35 cm, weigh 18 kg and contain 12 saleable products. A usable payload of 8,000 kg limits the load alongside the rectangular space test. The trip costs ₹65,000 in freight and ₹4,500 in handling. The result identifies the best orientation, planned count, mass utilisation, internal volume utilisation and freight plus handling per shipped item. Re-run it with a stronger carton or more efficient dimensions to evaluate alternatives.

How to calculate freight per unit consistently

The total freight-and-handling amount is divided by the loaded carton count for cost per carton, or by loaded cartons times product units per carton for freight per product unit. This method assumes the trip incurs the entered charges whether the truck is full or not. If the vendor prices cargo per tonne, per cubic metre, per pallet or per delivery stop, first convert that tariff into the relevant scenario charge. For a partial load, keep the actual planned carton quantity rather than automatically assuming the maximum geometric count will be shipped.

The volume utilisation number has a narrow meaning

Volumetric utilisation is the sum of loaded carton external volumes divided by the entered full vehicle bay volume. It does not mean that all geometric empty space can actually be occupied: an axis-aligned grid can leave unusable gaps, and roof clearance may be reserved. Importantly, the percentage is measured against the original bay volume, not just the reduced permitted height. That makes vehicle-to-vehicle comparisons more consistent, while the amount of reserved space remains explicitly available in the input summary.

Cargo safety and carrier acceptance

A load can fit geometrically but still be unsafe. Heavy cartons should not be stacked beyond manufacturer compression limits; high centers of gravity can create stability problems. Keep a load-distribution plan, handling instructions, approved lashings, suitable packaging strength, and required transport documentation. DHL’s pallet guidance highlights stable distribution and securing cargo. The tool does not model vibration, route conditions, dangerous-goods segregation, fragile stacking, transport law, insurance requirements or cargo shifting.

Practical scenario analysis

Compare at least three versions: your existing carton design, a smaller carton with the same items per carton, and an alternative product pack count. For each, update the true gross weight and packaging cost. A smaller carton can raise truck cube utilisation but increase packaging cost, labour and handling damage. An increase in units per carton might reduce cost per unit yet create retailer handling problems or damage exposure. Evaluate both the freight saving and the total fulfilment contribution, not freight in isolation.

Accounting and compliance boundaries

A transport quote may exclude GST, fuel surcharge, detention, freight insurance, route permits or unloading charges. Record them in the supplied freight or handling inputs if they are economically relevant to the decision. This model does not determine tax treatment, assess gross vehicle weight compliance, certify container loading, or establish safe storage practices. Confirm actual road limits and any restrictions for fragile, perishable or regulated goods. Archive the assumed cargo dimensions and quote revision with the shipment approval.

Frequently asked questions

Will this model determine legal vehicle loading capacity?

No. Use the vehicle-specific approved weight limits, axle distribution, stability plan and cargo-securing instructions.

Does it find an optimal mixed-SKU 3D packing plan?

No. It examines six orthogonal orientations for identical rectangular cartons in a clear rectangular bay.

Why can cube utilisation be high while payload utilisation is low?

Low-density cartons use the cargo bay volume before reaching its weight limit; dense cartons can reach payload first.
